I plan on starting my Knight Realms Adventure in September as a Smith and was wondering how the Smithing Rank X Abilities work.

So with Smithing, the only pre-requisite is having one skill of each rank before you learn the higher ranks of Smithing abilities. There are four areas of Smithing expertise:
Knowledge
Weaponsmithing
Metalsmithing
Armorsmithing
If you wanted to achieve Rank IV smithing abilities (in Weaponsmithing, for instance), you would need at least 1 skill in Rank I, Rank II, and Rank III in that particular area in order to nab the Rank IV ability.

I asked my pal Geoff (no relation) who is a Rules Marshal:
It's user / player choice.
You always want your AP Multiplier to apply to the better piece, so the second piece, that does not benefit, should be the lesser AP value.
i.e. - if you are wearing a cloth gambison and plate breastplate, the cloth should be seceondary
Bowman is correct: it is up to you, so you could give yourself less armor should that decision for whatever reason strike your fancy.

Aaron "Wally" Brownbridge
Wally came through again and in a big way. He saved both back to back weekends and managed to create some well planned atmosphere and helped some good storylines unfold for the players of Knight Realms to be lost in. Thanks again Wally. We’d also like to thank the chefs for this weekend. They managed to pull off yet another wonderful feast. Doing back-to-back events and never missing a beat made for well fed players. Great job again Yhatzi's!
